Simulation and Optimization of an Aluminum-Intensive Body-on-Frame Vehicle for Improved Fuel Economy and Enhanced Crashworthiness - Front Impacts

Motivated by a combination of increasing consumer demand for fuel efficient vehicles, more stringent greenhouse gas, and anticipated future Corporate Average Fuel Economy (CAFE) standards, automotive manufacturers are working to innovate in all areas of vehicle design to improve fuel efficiency. In addition to improving aerodynamics, enhancing internal combustion engines and transmission technologies, and developing alternative fuel vehicles, reducing vehicle weight by using lighter materials and/or higher strength materials has been identified as one of the strategies in future vehicle development. Weight reduction in vehicle components, subsystems and systems not only reduces the energy needed to overcome inertia forces but also triggers additional mass reduction elsewhere and enables mass reduction in full vehicle levels.

Influence of Test Procedure on Friction Behavior and its Repeatability in Dynamometer Brake Performance Testing

The efforts of the ISO “Test Variability Task Force” have been aimed at improving the understanding and at reducing brake dynamometer test variability during performance testing. In addition, dynamometer test results have been compared and correlated to vehicle testing. Even though there is already a vast amount of anecdotal evidence confirming the fact that different procedures generate different friction coefficients on the same brake corner, the availability of supporting data to the industry has been elusive up to this point. To overcome this issue, this paper focuses on assessing friction levels, friction coefficient sensitivity, and repeatability under ECE, GB, ISO, JASO, and SAE laboratory friction evaluation tests.

NVH Development of the Ford 2.7L 4V-V6 Turbocharged Engine

A new turbocharged 60° 2.7L 4V-V6 gasoline engine has been developed by Ford Motor Company for both pickup trucks and car applications. This engine was code named “Nano” due to its compact size; it features a 4-valves DOHC valvetrain, a CGI cylinder block, an Aluminum ladder, an integrated exhaust manifold and twin turbochargers. The goal of this engine is to deliver 120HP/L, ULEV70 emission, fuel efficiency improvements and leadership level NVH. This paper describes the upfront design and optimization process used for the NVH development of this engine. It showcases the use of analytical tools used to define the critical design features and discusses the NVH performance relative to competitive benchmarks.

Instrumentation, Acquisition and Data Processing Requirements for Accurate Combustion Noise Measurements

The higher cylinder peak pressure and pressure rise rate of modern diesel and gasoline fueled engines tend to increase combustion noise while customers demand lower noise. The multiple degrees of freedom in engine control and calibration mean there is more scope to influence combustion noise but this must first be measured before it can be balanced with other attributes. An efficient means to realize this is to calculate combustion noise from the in-cylinder pressure measurements that are routinely acquired as part of the engine development process. This publication reviews the techniques required to ensure accurate and precise combustion noise measurements. First, the dynamic range must be maximized by using an analogue to digital converter with sufficient number of bits and selecting an appropriate range in the test equipment.

Flow-Induced Whistle in the Joint of Thermal Expansion Valve and Suction Tube in Automotive Refrigerant System

In the thermal expansion valve (TXV) refrigerant system, transient high-pitched whistle around 6.18 kHz is often perceived following air-conditioning (A/C) compressor engagements when driving at higher vehicle speed or during vehicle acceleration, especially when system equipped with the high-efficiency compressor or variable displacement compressor. The objectives of this paper are to conduct the noise source identification, investigate the key factors affecting the whistle excitation, and understand the mechanism of the whistle generation. The mechanism is hypothesized that the whistle is generated from the flow/acoustic excitation of the turbulent flow past the shallow cavity, reinforced by the acoustic/structural coupling between the tube structural and the transverse acoustic modes, and then transmitted to evaporator. To verify the mechanism, the transverse acoustic mode frequency is calculated and it is coincided to the one from measurement.

Effect of Aerodynamically Induced Pre-Swirl on Centrifugal Compressor Acoustics and Performance

The effect of aerodynamically induced pre-swirl on the acoustic and performance characteristics of an automotive centrifugal compressor is studied experimentally on a steady-flow turbocharger facility. Accompanying flow separation, broadband noise is generated as the flow rate of the compressor is reduced and the incidence angle of the flow relative to the leading edge of the inducer blades increases. By incorporating an air jet upstream of the inducer, a tangential (swirl) component of velocity is added to the incoming flow, which improves the incidence angle particularly at low to mid-flow rates. Experimental data for a configuration with a swirl jet is then compared to a baseline with no swirl. The induced jet is shown to improve the surge line over the baseline configuration at all rotational speeds examined, while restricting the maximum flow rate. At high flow rates, the swirl jet increases the compressor inlet noise levels over a wide frequency range.

Development of an Improved Cosmetic Corrosion Test for Finished Aluminum Autobody Panels

A task group within the SAE Automotive Corrosion and Protection (ACAP) Committee continues to pursue the goal of establishing a standard test method for in-laboratory cosmetic corrosion evaluations of finished aluminum auto body panels. The program is a cooperative effort with OEM, supplier, and consultant participation and is supported in part by USAMP (AMD 309) and the U.S. Department of Energy. Numerous laboratory corrosion test environments have been used to evaluate the performance of painted aluminum closure panels, but correlations between laboratory test results and in-service performance have not been established. The primary objective of this project is to identify an accelerated laboratory test method that correlates with in-service performance. In this paper the type, extent, and chemical nature of cosmetic corrosion observed in the on-vehicle exposures are compared with those from some of the commonly used laboratory tests

Material Selection During Early Design Phase Using Simplified Models

Optimal material selection for a part becomes quite challenging with dynamically changing data from various sources. Multiple manufacturing locations with varying supplier capabilities add to the complexity. There is need to balance product attribute requirements with manufacturing feasibility, cost, sourcing, and vehicle program strategies. The sequential consideration of product attribute, manufacturing, and sourcing aspects tends to result in design churns. Ford R&A is developing a web based material recommender tool to help engineers with material selection integrating sourcing, manufacturing, and design considerations. This tool is designed to filter the list of materials for a specific part and provide a prioritized list of materials; and allow engineers to do weight and cost trade-off studies. The initial implementation of this material recommender tool employs simplified analytical calculators for evaluation of structural performance metrics of parts.

Fracture Modeling Inputs for a Human Body Model via Inference from a Risk Curve: Application for Skull Fracture Potential

A three-step process was developed to estimate fracture criteria for a human body model. The process was illustrated via example wherein skull fracture criteria were estimated for the Ford Human Body Model (FHBM)~a finite element model of a mid-sized human male. The studied loading condition was anterior-to-posterior, blunt (circular/planar) cylinder impact to the frontal bone. In Step 1, a conditional reference risk curve was derived via statistical analysis of the tests involving fractures in a recently reported dataset (Cormier et al., 2011a). Therein, Cormier et al., authors reported results for anterior-to-posterior dynamic loading of the frontal bone of rigidly supported heads of male post mortem human subjects, and fracture forces were measured in 22 cases. In Step 2, the FHBM head was used to conduct some underlying model validations relative to the Cormier tests. The model-based Force-at-Peak Stress was found to approximate the test-based Fracture Force.

Hydrogen DI Dual Zone Combustion System

Internal combustion (IC) engines fueled by hydrogen are among the most efficient means of converting chemical energy to mechanical work. The exhaust has near-zero carbon-based emissions, and the engines can be operated in a manner in which pollutants are minimal. In addition, in automotive applications, hydrogen engines have the potential for efficiencies higher than fuel cells.[1] In addition, hydrogen engines are likely to have a small increase in engine costs compared to conventionally fueled engines. However, there are challenges to using hydrogen in IC engines. In particular, efficient combustion of hydrogen in engines produces nitrogen oxides (NOx) that generally cannot be treated with conventional three-way catalysts. This work presents the results of experiments which consider changes in direct injection hydrogen engine design to improve engine performance, consisting primarily of engine efficiency and NOx emissions.

The “Information Age” and the growth of electronics on vehicles are driving forces behind the “personalized” vehicle. The vision is a responsive vehicle where the powertrain, ride, instrumentation and interior can be customized by the driver. A strategy to personalize the vehicle is presented; first, through market research to identify new features, and second, ergonomic design for easy to use displays and controls. Changes in society that are driving forces are discussed along with the counter balancing need for ergonomic design. Approaches to personalization, ergonomic principles, and technologies are presented.

The Service Bay Diagnostic System (SBDS) will be designed to assist the dealership technician in diagnosing and repairing Ford Motor vehicles. The system hardware will be configured around a Service Bay Computer with mass storage capability and auxiliary service equipment. Major system features include: guided service writer/customer interaction, interactive vehicle diagnostics, information management. capabilities, and an additional aid to identifying intermittent failures through the use of a portable over-the-road data acquisition device. In order to assist the technician in properly diagnosing the causal factor, the Service Bay Computer System will also be enhanced through the use of an expert system knowledge base.

Biaxial Torsion-Bending Fatigue of SAE Axle Shafts

Variable amplitude torsion, bending, and combined torsion and bending fatigue tests were performed on an axle shaft. The moment inputs used were taken from the respective history channels of a cable log skidder vehicle axle. Testing results indicated that combined variable amplitude loading lives were shorter than the lives of specimens subjected to bending or torsion alone. Calculations using strain rosette readings indicated that principle strains were most active around specific angles but also occurred with lesser magnitudes through a wider angular range. Over the course of a biaxial test, cyclic creep narrowly limited the angles and magnitudes of the principal strains. This limitation was not observed in the calculated principal stress behavior. Simple life predictions made on the measured strain gage histories were non-conservative in most cases.

High Speed Fuel Injection System for 2-Stroke D.I. Gasoline Engine

Two-stroke gasoline engines are known to benefit from using in-cylinder fuel injection which improves their ability to meet the strict fuel economy and exhaust emissions requirements. A conventional method of in-cylinder fuel injection involves application of plunger-type positive displacement pumps. Two-stroke engines are usually smaller and lighter than their 4-stroke counterparts of equal power and need a pump that should also be small and light and, preferably, simple in construction. Because a 2-stroke engine fires every crankshaft revolution, its fuel injection pump must run at crankshaft speed (twice the speed of a 4-stroke engine pump). An electronically controlled fuel injection system has been designed to satisfy the needs of a small automotive 2-stroke engine capable of running at speeds of up to 6000 rpm.

Ford is introducing the first high volume domestically designed and produced overhead camshaft V-8 engine As the first entry of a family of V-8 engines, the 4.6L 2 valve per cylinder engine was created to replace Ford's work-horse small block V-8 family of pushrod engines. That family of engines was first produced in 1962 in a 221 cu. in. version and have since evolved into the 302 cu. in. (5.0L) engine which previously powered the Town Car. Cosmetic Corrosion Test for Aluminum Autobody Panels: Final Report

Over the past several years a task group within the SAE Automotive Corrosion and Protection (ACAP) Committee has conducted extensive on-vehicle field testing and numerous accelerated lab tests with the goal of establishing a standard accelerated test method for cosmetic corrosion evaluations of finished aluminum auto body panels. This project has been a cooperative effort with OEM, supplier, and consultant participation and was also supported in part by DOE through USAMP (AMD 309). The focus of this project has been the identification of a standardized accelerated cosmetic corrosion test that exhibits the same appearance, severity, and type of corrosion products that are exhibited on identical painted aluminum panels exposed to service relevant environments. Multi-year service relevant exposures were conducted by mounting panels on-vehicles in multiple locations in the US and Canada.

Effects of Fuel Octane Rating and Ethanol Content on Knock, Fuel Economy, and CO2 for a Turbocharged DI Engine

Engine dynamometer testing was performed comparing fuels having different octane ratings and ethanol content in a Ford 3.5L direct injection turbocharged (EcoBoost) engine at three compression ratios (CRs). The fuels included midlevel ethanol “splash blend” and “octane-matched blend” fuels, E10-98RON (U.S. premium), and E85-108RON. For the splash blends, denatured ethanol was added to E10-91RON, which resulted in E20-96RON and E30-101 RON. For the octane-matched blends, gasoline blendstocks were formulated to maintain constant RON and MON for E10, E20, and E30. The match blend E20-91RON and E30-91RON showed no knock benefit compared to the baseline E10-91RON fuel. However, the splash blend E20-96RON and E10-98RON enabled 11.9:1 CR with similar knock performance to E10-91RON at 10:1 CR. The splash blend E30-101RON enabled 13:1 CR with better knock performance than E10-91RON at 10:1 CR. As expected, E85-108RON exhibited dramatically better knock performance than E30-101RON.

A Small Displacement DI Diesel Engine Concept for High Fuel Economy Vehicles

The small-displacement direct-injection (DI) diesel engine is a prime candidate for future transportation needs because of its high thermal efficiency combined with near term production feasibility. Ford Motor Company and FEV Engine Technology, Inc. are working together with the US Department of Energy to develop a small displacement DI diesel engine that meets the key challenges of emissions, NVH, and power density. The targets for the engine are to meet ULEV emission standards while maintaining a best fuel consumption of 200g/kW-hr. The NVH performance goal is transparency with state-of-the-art, four-cylinder gasoline vehicles. Advanced features are required to meet the ambitious targets for this engine. Small-bore combustion systems enable the downsizing of the engine required for high fuel economy with the NVH advantages a four- cylinder has over a three-cylinder engine.

Optimization of the Monitored Volume for LEV Catalyst Monitoring

A model of Ford's current FTP based OBD-II catalyst monitor has been developed and used in determining the optimal monitored catalyst volume for several LEV applications. The model predictions were found to agree reasonably well with the available experimental data. Furthermore, the results of this study indicate that the optimal monitored catalyst volume for meeting LEV requirements is vehicle application specific. As a result, it is concluded that a general guideline for sizing of the monitored catalyst volume for LEVs will most likely be inadequate and could result in grossly suboptimal catalyst monitor function for some applications. The model which is described in this paper offers a potentially more effective means of determining the best monitored catalyst volume for a given vehicle application. It should be possible to utilize this model during the early phase of a vehicle program in order to provide for the optimal packaging of the catalyst monitor sensor (CMS).

Oscillating Heat Transfer in Reversing Pipe Flow

Oscillating heat transfer is a fundamental phenomenon occurring in Stirling machines and IC engines. A group of relevant dimensionless numbers which characterize this problem is identified by dimensional analysis. The convective heat transfer coefficient, or Nusselt number, is a function of the Reynolds number, the Prandtl number, plus the dynamic Reynolds number and the dimensionless amplitude, when compressibility is not considered. The case for compressible fluid is more complicated. An experiential study confirms above analysis and results in a nonlinear longitudinal fluid temperature distribution in the pipe. The history effect is found to affect the heat transfer rate remarkably. A correlation equation for Nusselt number is obtained by multivariate analysis.
